My "forged" mahles came in today. Going to run 1.4 rockers on the stock cam with e85 and see how close we can get to that 180hp mark.

E85 should make quite a difference on your total boost tolerance.
I have issues with detonation at about 10 lbs. under high load, lower rpm conditions without water.
Listen carefully to your engine when you start cranking the boost. or it will be new P/C time or new engine if you don't catch it in time.

I'm debating on an a2w intercooler as well. First things first, is to get it back together, get it running and see what it does from there. I'm excited to see what we can get out of it with megasquirt and FI.

Haha, at this point I don't even care anymore. I have had this bastard (beetle) in the garage for almost 8 months now. I just want to get 'er wheels to the pavement again, and then the adjustments will come. You are hardly going to be spinning that turbo at that output from my calculations.
I don't want to hijack this post, but I though that the GT17 was one of the smallest T25 turbos out there. Like you said, I wont really know how it acts until I get it on the road. Hoping for the best

FWIW the GT15 is perfect for a 1600ish motor.

shame about the bearing issue, does the bearing look correctly made on the back and the case free from burs?

That's the weird part. The crank bearings look beautiful, the cam bearings only look bad on the insides the rest looks fine. What could cause that kind of wear on the cam bearings but not mark up the backs of them or do anything at all to the crank bearings? The cam bearing in the front is single thrust, could the backlash on the cam have been wearing into the bearings?

Looks like the gear was too big and pushing the cam off center in the bore.
I'm no expert though..

Maybe too little clearance on the cam to bearing fit? If you can't measure the clearance yourself, best take the case, crank and cam to a good VW shop and have them check the case out. You "could" fit some new cam bearings, install the cam and torque the case - see how it spins (all lubricated of course). That won't tell you the clearance though, and the cam gear will need to be removed to "feel" for any binding or drag. Plastigauge would be useful for checking the clearances also.

Could it being a stock cam, and stock springs actually do that? I mean it's a brazil/mexico 1600 so I'm sure it's not of the same tolerances etc as a german motor, but it seems odd with a totally stock motor. I'm now looking at the tcs-10 cam from engle with fresh double thrust bearings. The cam will come with a new gear, or do you really think it could benefit from straight cut gears being such a mild motor?

I'm running a W-100 cam with I think great results. It only needs single HD springs and I have power as high as I want to rev with the turbo. I try to keep it down to 5200 rpm but it wants to go higher and my logs show it has gone to 5400 rpm easily. The easiest way to get more hp is to rev it higher, especially with a turbo.
That TCS cam has the 110 intake lift which will probably put you into dual spring territory from what specs and everyone say.
I'm not sure what the wider lobe spacing will do. 112 verse 108.

Well I installed my HD singles today and ran into this problem. Both of these springs are for the exhaust valves on the same head. Both with a .015 shim under them. Tight coil verified to be on the bottom. Here is my problem. Notice the retainer on the right doesn't seem to come up as high on the keepers as the one on the left. It's noticeable with a ruler across them as well. Any ideas? The retainers were all level with the stockers.
