This is how I did it. 1" thick walled tubing which I kerf bent then added the hole and Crush Sleeves. You can find it on my black buggy build in the off-road forums (if you are interested I will get you a URL for it)

Here's my pan based on a 1302S with McPherson front suspension. I built my subframe by using original VW body parts, and new hand shaped sheet metal. The roll cage was built by previous builder who had in mind to build it for racing. (mine's a coupe not replica though). By the use of original body parts the car will have a more original look also underneath the body…
